Anything beyond more hugs and the like seems really unlikely to me ... although Valve seemed to go to great lengths in Episode 2 to point you in that direction. They like to tease us though. Just like Alyx.
Offing another major character would appear a bit cheap, imo, like Valve was trying to cash in on the success of the Ep. 2 scene. Don't think it's likely to happen.
I wouldn't be so sure. She may use the threat of competition and the implied possibility of Gordon not eventually getting into her pants to manipulate him. That is, assuming she's like most other women out there. ;)

I know the Black Mesa: Source project can't be considered canon, but I read they were going to make the HL2 Barney the one banging on the door at the start during the tram ride, and then never to be seen again.
I think they said they don't intend to feature Magnusson at all.
